ive just picked up an SBD exhaust manifold and the exit to the 'cat' section seems to be about 2.5" (without measuring). if i get a custom system made, it seems to me that this bore is a little too big to have a full system with a 2.5" bore.
What are most systems? considering im only going to be running about 140bhp!

2.5" is far too big for 140bhp... You will have no back pressure at all. that size bore is what 280bhp+ LETs use...
I would say 2" at the max... Maybe even 1.75" as I am guessing your car is a 1.6?

yes mate its 1 1.6 gsi.
Thats what i thought to be honest, but the SBD manifold ive got is huge where it exits to the cat section!
